Update: Finally got a finicky semi-auto to run smoothly with a gas port drill.
How do you avoid over-drilling?

Skip fretting over a few thousandths of an inch. Pushing the gas port a little larger often improves reliability across different ammunition types. Many folks focus too much on precision when a robust system matters more for a working gun. The real trouble usually starts with a port that is too small, not one that is a bit generous. A slightly over-drilled port can mean fewer jams on a tough day.

Watch your rifle start yeeting rounds into the next county. So much for a tight grouping, but hey, at least it cycles.
