Stop telling people to sand foam armor by hand, my 60 grit disaster at Comic Con proved why
Was rushing my Mandalorian chest plate in the garage at 11pm and tried hand sanding EVA foam with 60 grit, which just tore the surface into fuzzy gouges. Switched to a heat gun pass and 220 grit on a sanding block and it smoothed right out, so why does everyone still say elbow grease is the way?
Heat gun first, then 220 on a block. That is the whole trick right there. I watched a guy melt his thigh plate into a shriveled chip because he held the gun too close on one spot, so keep it moving and about six inches back. Sixty grit belongs on wood, not foam, it just chews up the cells and leaves that fuzzy mess you got. The sealing part matters too. A couple coats of Plasti Dip or wood glue before you sand means the surface actually holds up instead of tearing. Skip that step and no grit will save you.
